Prerequisites: Knowledge about the characteristics of metallic and polymeric materials.
Target skills and knowledge: The main aim of the course is to give the basic knowledge of manufacturing processes, with particular regard to casting processes, bulk and sheet forming processes, machining operations, polymer processing, additive manufacturing, non-conventional processes, joining and fastening processes.
For each process, different aspects related to its mechanics, the suitable process parameters, the process and equipment characteristics, the obtainable products and related materials will be given. Besides the theoretical aspects, some examples will be given with the aim of solving practical manufacturing problems.
Examination methods: Written exam including the solution of practical exercises and answers to theory questions.
Oral exam only in specific cases requested by the teacher.
Assessment criteria: The evaluation is based on the understanding of course contents, the comprehension of concepts and methods, and capability of applying them autonomously and appropriately. The student is expected to understand the complexity and interdisciplinary nature of manufacturing activities, including the interactions between materials, design, and manufacturing processes, and the numerous factors involved in their selection.
Course unit contents: Fundamentals of product and process design, concurrent engineering and computer integrated manufacturing. Fundamentals of the mechanical behavior of materials in manufacturing: tension, compression, torsion, yield criteria, work of deformation. Structure and manufacturing properties of metals. Surfaces, tribology, dimensional characteristics, inspection, and product quality assurance.
Metal-casting processes and equipment: solidification of metals, cast structures, fluid flow and heat transfer, melting practice and furnaces, ingot casting and continuous casting, expendable-mold, permanent-pattern casting processes, expendable-mold, expendable-pattern casting processes, permanent-mold casting processes.
Bulk deformation processes: forging, rolling, extrusion, rod, wire, and tube drawing, swaging, die design and manufacturing.
Sheet-metal forming processes: sheet-metal characteristics, shearing, bending of sheet and plate, deep drawing, other sheet-metal forming processes, formability of sheet metals and modeling, equipment for sheet-metal forming.
Material-removal processes using cutting tools: mechanics of chip formation, tool wear and failure, surface finish and surface integrity, machinability, cutting-tool materials, cutting fluids, high-speed machining, machining processes and machine tools for producing round shapes, machining processes and machine tools for producing various shapes, machining and turning centers, vibration and chatter, machine-tool structures.
Material-removal processes using abrasive tools: abrasives, bonded abrasives, mechanics of grinding, grinding wheel wear, grinding operations and machines, finishing operations, deburring.
Non-conventional manufacturing processes: ultrasonic machining, chemical machining, electrochemical machining, electrochemical grinding, electrical-discharge machining, high-energy-beam machining, water-jet, abrasive water-jet, and abrasive-jet machining.
Properties and processing of polymers and reinforced plastics: the structure of polymers, thermoplastics, thermosets, high-temperature polymers, electrically conducting polymers, and biodegradable plastics, elastomers, reinforced plastics, processing of plastics, processing of polymer-matrix-reinforced plastics.
Additive manufacturing. Rapid prototyping and rapid tooling.
Joining and fastening processes: welding processes, brazing and soldering, adhesive bonding, and mechanical fastening.
